VFD Pumps

One of popular uses of VFDs have been used in pumps applications.  Centrifugal pumps offers the most energy savings when using a variable frequency drive.  The use of VFD in pumps can be compared to how we change vehicle speed by changing the engine's output.  We could  change the system resistance to modulate flow with a control valve throttling but that would offer no energy saving and more wear and tear on the pump.  But with the use of a VFD we change the pump speed and with this speed reduction we save also in energy reduction.  

VFD Pumps - Centrifugal pump and how they work

A centrifugal pump works by following the affinity laws. The pump affinity laws predict the affect of changing the speed of a centrifugal pump on flow rate, head and power.  The laws are as following:

• Flow rate is directly proportional to pump impeller speed, e.g.
  F1 / F2 = rpm1 / rpm2 where F = flow rate, and rpm = impeller speed

• The ratio of Heads is directly proportional to the square of the ratio of pump impeller speeds, e.g.
  H1 / H2 = (rpm1 / rpm2)2 where H = Head, and rpm = impeller speed

• The ratio of Pump powers is directly proportional to the cube of the ratio of pump impeller speeds, e.g. P1 / P2 = (rpm1 / rpm2)3 where P = Power, and rpm = impeller spd

Flow rate is directly proportional to pump speed. The differential pressure is directly proportional to the square of the pump speed.  Power usage is directly proportional to the cube of the pump speed.  By using the affinity laws to generate a new pump curve and finding where it intersects the system curve.  For example, if you reduced speed by 50%  it only requires 12.5% of the power needed at full speed.

VFD Pumps - Following the system curves

Systems curves use the combine effects of both static and frictional head.  Static head is the height the fluid is being pumped plus the surface pressure at the outlet less the height of the supply tanks and its surface pressure.  Frictional head is defined as the frictional pressure loss in the pipe, fitting and valves.

Pump system with only frictional head loss, the flow rate can be reduced by slowing the pump.  With the slowing the pump so does the energy savings.  In a static head system, the operational flow point is continuously moving toward the pump minimum flow as speed drops.  A minimum operating speed is required, therefore the energy saving are limited.  This seems to make it clear to use a VFD on a frictional head system, but most applications fall somewhere in the middle, making the economics less clear.  The greatest energy savings are produced in low-static-head applications, but you still will produced saving in a high static head but not as dramatic.

When using a VFD on pumps it is required that the motor insulation system are designed to handle the high switching VFD frequencies used in today's IGBT drives.  Lead lengths should be minimized to prevent reflected waves from damaging the motor.
